You have a failed 10,000 PSI melt pressure transducer, but there's a 5,000 PSI sensor sitting on the shelf.

It fits. The connector looks right. The output is the same.

Can you use it?

Usually, no.

Pressure Range Matters

A melt pressure transducer is designed to accurately measure pressure within a specific range.

If your application was designed around a 10,000 PSI transducer, replacing it with a 5,000 PSI transducer means the new sensor can reach its full-scale rating at only half the pressure.

If the process exceeds 5,000 PSI, you risk over-ranging and potentially damaging the transducer.

But Our Normal Pressure Is Only 3,000 PSI

That's where the question gets more interesting.

Normal operating pressure isn't necessarily the highest pressure the transducer will experience.

Startup conditions, screen changes, material changes, restrictions and process problems can cause pressure spikes well above normal operating pressure.

That extra capacity may be exactly why a 10,000 PSI transducer was originally specified.

What About Going the Other Direction?

Could you replace a 5,000 PSI transducer with a 10,000 PSI transducer?

Potentially—but that doesn't automatically make it the right choice either.

A higher-range sensor sacrifices sensitivity across the lower operating range, and the instrumentation or PLC scaling may also need to be changed.

If you're replacing an existing melt pressure transducer, the safest starting point is to match the original pressure range unless there's a good engineering reason to change it.
